Exothermic Welding: Key Techniques and Quality Control for Reliable Grounding Connections

In a grounding system, the reliability of connection points often determines the overall performance and service life of the entire system. Even with high-quality grounding materials, an unreliable connection method can become the weakest point and affect long-term safety.

Exothermic welding is widely recognized as one of the most reliable permanent connection methods in grounding engineering. Through a high-temperature metallurgical reaction, exothermic welding creates a solid metal-to-metal connection with excellent electrical conductivity and mechanical strength. 2. Standard Exothermic Welding Procedure

Step 1: Clean the Connection Surface

Surface preparation is one of the most critical steps in exothermic welding.

Before welding, the connection area must be thoroughly cleaned to remove:

  • Oxide layers;

  • Oil contamination;

  • Dirt;

  • Rust and surface impurities.

The metal surface should be exposed with a clean metallic appearance.

Poor surface preparation may introduce impurities into the molten metal, resulting in defects inside the connection point and reducing long-term reliability.

Step 2: Install and Secure the Graphite Mold

The correct graphite mold should be selected according to the connection type.

During installation, ensure that:

  • The mold fits tightly around the conductor;

  • The position is accurate;

  • No significant gaps exist between the mold and conductor.

A poor seal may cause molten metal leakage during the reaction process, affecting the final connection quality.

Step 3: Seal the Mold Properly

Before ignition, sealing materials should be applied to areas where molten metal leakage may occur.

A properly sealed mold helps:

  • Maintain the required reaction environment;

  • Prevent molten metal loss;

  • Improve joint formation quality.

Step 4: Perform the Exothermic Reaction

The ignition powder is placed at the designated position and ignited to initiate the exothermic reaction.

During this process, the welding powder generates extremely high temperatures through a chemical reaction, melting the connecting metals together. After cooling, a permanent metallurgical bond is formed.

During operation, attention should be paid to:

  • Keeping welding powder dry;

  • Avoiding moisture contamination;

  • Completing ignition procedures correctly.

Moisture-affected welding powder may lead to unstable reactions or poor joint formation.

Step 5: Cooling and Inspection

After the reaction is completed, sufficient cooling time should be allowed before removing the mold.

The finished connection should be inspected for:

  • Complete metal filling;

  • Smooth surface formation;

  • Absence of visible cracks;

  • No serious pores or slag inclusions.

Any abnormal connection should be repaired or rewelded before the grounding system is put into service.

3. Important Details During Exothermic Welding

Proper Mold Maintenance

Graphite molds are consumable components and require regular maintenance.

After each welding operation:

  • Remove remaining slag;

  • Clean the mold cavity;

  • Check mold integrity.

Residual slag inside the mold may affect fitting accuracy and reduce the quality of future welding operations.

Keep Welding Powder Dry

Exothermic welding powder is sensitive to moisture.

Improper storage conditions may cause:

  • Difficult ignition;

  • Incomplete reaction;

  • Poor connection formation.

Therefore, welding materials should always be stored in dry and sealed conditions.

Allow Sufficient Cooling Time

After welding, the connection should not be moved immediately.

Premature movement may cause internal stress or cracks before the molten metal has fully solidified.

Allowing sufficient cooling time helps ensure the mechanical stability of the finished joint.

4. How to Evaluate Exothermic Welding Quality

A properly completed exothermic welding joint normally has the following characteristics:

✔ Complete and uniform metal formation
✔ Good filling of the connection area
✔ No visible cracks
✔ No serious porosity or slag defects
✔ Strong mechanical connection with the conductor

If the joint shows:

  • Surface cracking;

  • Incomplete filling;

  • Visible holes;

  • Loose connection;

Most grounding systems are installed underground, making inspection and repair difficult after construction.
